Overmolding Services

Welcome to UnityManufacture. Our overmolding cells combine a rigid engineering substrate with a soft TPE, TPU or TPV overlay in one moulded part — for grips, seals, anti-vibration mounts, ergonomic handles and soft-touch surfaces. We run two-shot (2K) molding for production volumes and insert overmolding for hand-loaded prototypes and short runs, both with validated chemical bond strength.
What sets UnityManufacture’s overmolding apart?
- State-of-the-Art Technology: Two-shot (2K) molding machines with rotating platens up to 280 t, plus dedicated insert-overmolding cells for short-run and prototype programs.
- Expert Team: Our EDM specialists plan electrode design, wire path and skim-cut strategy up front, because most of the accuracy is decided before the first spark.
- Customized Solutions: Send hardened stock straight from heat treatment and we will finish the critical features, which removes a whole annealing and re-hardening cycle from your schedule.
- Tight Tolerances: Wire EDM holds +/-0.005mm routinely and +/-0.002mm on skim cuts, with surface finishes down to Ra 0.2 micron available on critical faces.
- Quality Assurance: Every EDM part is dimensionally verified against the CAD model with CMM and optical measurement, and first-article reports are available on request.
- Timely Delivery: Parts cut from hardened stock skip the anneal-machine-rehard cycle entirely, which typically takes a week or more off a tooling programme.

Overview: What is overmolding?
EDM (Electrical Discharge Machining) removes metal by generating a series of controlled electrical sparks between an electrode and the workpiece, both submerged in dielectric fluid. Each spark vaporises a tiny amount of material, so the workpiece is shaped without any mechanical contact. There are two main types: wire EDM, where a thin travelling brass wire cuts a profile through the part like a bandsaw, and sinker (ram) EDM, where a shaped electrode is fed into the material to burn a cavity.
Because nothing touches the part, hardness is irrelevant. This is what makes EDM indispensable for mould and die work, where cavities are cut into fully hardened tool steel that no end mill could touch. It is also the answer for features that are geometrically impossible to mill: sharp internal corners, deep slots with high aspect ratios, micro-holes in fuel injector nozzles and cooling channels in turbine blades. The trade-off is speed, so EDM is typically used for the critical features while conventional machining handles the bulk of the material removal. The milling machine’s movements are guided by a computer program, allowing for precise control over the cutting process. This results in high levels of accuracy, repeatability, and efficiency when producing complex parts.
